A toolbox that's awkward to open or easy to break into defeats the point of having one. Gas struts and locks are the two accessories that get the most attention for good reason. Get them right and the toolbox works exactly as it should: smooth to open, secure when closed, and built to handle daily use.

This guide covers both, how to install them properly, what to look for when buying, and when it's worth replacing stock hardware with something better.

Gas Struts: What They Do and When You Need to Upgrade

Gas struts hold the toolbox lid open at the fully raised position without you having to hold it. On a well-designed lid, they counterbalance the weight so the lid lifts smoothly and stays up on its own. Without them, you're propping the lid with a rod (annoying), holding it with one hand while you reach in (impractical), or letting it drop unexpectedly (dangerous).

Most aluminium toolboxes come with gas struts fitted from factory. Over time, the gas inside the strut leaks and they lose their ability to hold the lid up properly. When your lid starts drifting down before you've finished, the struts need replacing.

Choosing the Right Replacement Gas Struts

This is where most people go wrong. Gas struts are rated by force (measured in Newtons) and by stroke length (how far the rod extends). Fit the wrong force rating and the lid either won't stay up or slams open too hard.

To find the right replacement:

  • Measure the existing strut from end-to-end when it's fully extended (this is the extended length)
  • Measure the stroke: how far the rod travels from closed to fully open
  • Check the force rating on the existing strut if it's still visible (usually stamped or printed on the body)
  • Match these three figures when sourcing replacements

If the force rating isn't visible, weigh your toolbox lid and use a Newton calculator to estimate the required strut force based on lid weight and mounting geometry. Most toolbox suppliers can help with this if you have your measurements ready.

How to Install Toolbox Gas Struts

Gas strut replacement is straightforward. You don't need specialised tools.

What you'll need: replacement gas struts, flat-head screwdriver or a trim removal tool, small pliers.

  1. Open the toolbox lid fully and prop it in the open position while you work. Don't rely on the failing strut to hold it.
  2. Using the required tools detach both ends of the strut and remove it from the toolbox.
  3. Snap the new strut onto the mounting studs in the same orientation as the old one.
  4. Test the lid movement. It should lift with light effort and hold fully open without drifting.

If the lid still drops or the struts feel weak immediately after installation, double-check the force rating. It's common to order the right stroke but the wrong Newton rating.

Locks: When to Replace and What to Upgrade To

A toolbox lock needs to do two things: keep the lid closed and resist forced entry.

Types of Toolbox Locks

  • Whale tail compression locks use a curved handle that compresses down to create a tight, weatherproof seal when closed. They're the lock type used on AP Boxes toolboxes.
  • T-handle locks are one of the most common types found on ute toolboxes. The T-shaped handle lifts and rotates to release the latch. They're easy to use but vary significantly in build quality.
  • Paddle locks use a flat handle that flips out to unlatch the lid. They're common on side-opening and underbody toolboxes.
  • Slam latches are spring-loaded catches that engage automatically when the lid closes. Most require a key to release. They're used on frequently accessed toolboxes where you want quick, one-handed closure.
  • Padlock hasps are a secondary security option. A hasp welded or bolted to the toolbox allows you to run a padlock in addition to the primary lock.

How to Replace a Whale Tail Compression Lock

This is a manageable replacement job with basic tools.

What you'll need: replacement whale tail compression lock (matched to your existing cutout size), screwdriver, spanner or socket set.

  1. Open the toolbox and locate the lock from the inside. The whale tail assembly has a backplate, a compression mechanism, and a retaining nut holding the body to the lid panel.
  2. Undo the retaining nut on the inside of the lid. This releases the lock body.
  3. Note how the compression mechanism connects to the latch. Take a photo before you disassemble if the mechanism is unfamiliar.
  4. Disconnect the mechanism and pull the old lock body out through the front of the lid.
  5. Fit the new whale tail lock body through the same cutout in the lid panel.
  6. Reattach the retaining nut on the inside of the lid and tighten firmly.
  7. Reconnect the mechanism to the new lock and confirm it compresses and releases the latch correctly when you operate the handle.
  8. Test the full cycle: handle compressed, latch engaged, handle lifted, latch releases, lid opens.

If the new lock cutout doesn't match the existing hole exactly, you may need to file or enlarge the hole slightly. Take this step slowly. Enlarging a hole is easy, shrinking it is not.

Keying Locks Alike

If your toolbox, canopy, and underbody toolboxes all use different keys, every access point becomes more cumbersome than it should be. When you're replacing a lock, it's worth checking whether your supplier can provide a lock keyed to match your existing hardware.

Other Accessories Worth Installing

  • Rubber lid seals: Keep water and dust out. If the existing seal is compressed, cracked, or missing in sections, replacing it extends the life of everything stored inside. Check the seal condition whenever you replace other hardware.
  • Internal tray liners and dividers: Protect the toolbox base from scratching and help organise what's inside. A toolbox that's easy to use gets used properly.
